Just had a Square D breaker fail on me - melted the bus bar
Was doing a panel swap in a 1980s house last Tuesday and found one of the main lugs had actually melted part of the bus bar. Never seen a breaker fail like that before. Anyone else run into bad Square D hardware lately?

One melted lug usually means a loose connection on that specific spot, not a bad batch of breakers. Those old Square D panels are usually bulletproof if they were torqued right to start with. Heat builds up over years from a tiny air gap you can't even see. Probably just an installer who didn't tighten it enough back in the 80s.

Why would a loose connection take decades to show up though?

Blame the installer, not the hardware. Those old panels were built tough and a bad connection on that lug is what cooked it, not a manufacturing defect.
